How to protect headlamps

Headlamps combine a large clear lens with protruding mounting tabs, rear covers, connectors and adjustment mechanisms. The lens must not touch the outer carton or another part. Support should contact strong housing areas and leave clearance around brackets.

  1. Cover the lens: use a clean non-abrasive bag or film that will not mark the coating.
  2. Protect protrusions: add shaped foam or individual guards around vulnerable tabs and corners.
  3. Immobilise the assembly: use upper and lower inserts so it cannot slide or rotate.
  4. Maintain clearance: keep the lens and connectors away from carton walls.
  5. Test the closed pack: gently move the carton; the product should not shift or rattle.

How to pack grilles and long trim

Grilles may be lightweight but have large surface areas, thin decorative bars and multiple clips. Use a soft protective bag first, then support the outer frame at several strong points. Avoid straps or foam blocks pressing directly on narrow bars, chrome edges or sensor openings.

Long trim pieces need continuous support because bending can create permanent deformation or coating cracks. A rigid backing board, channel or formed insert should follow most of the part’s length. Separate each piece so metal clips cannot scratch the adjacent finish.

Choose the right outer carton and pallet pattern

The outer carton must suit the packed weight, stacking height and route. A carton that is much larger than the product encourages movement and wastes container space; one that is too tight transfers impact directly to the part. Use double-wall or reinforced corrugated board where weight, humidity or stacking pressure demands it.

Close cartons securely and print or label the part number, quantity, side and carton number. Handling marks such as fragile, keep dry and this way up are useful, but they do not replace structural protection.

Palletising principles

Use a sound pallet with no protruding nails or damaged boards. Keep cartons within the pallet footprint and place stronger cartons at the bottom. Add edge boards, top protection and stretch wrap, but do not over-tighten the film until cartons deform. Straps should pass over protectors so they do not cut into the load.

Carton edges outside the pallet are vulnerable to impact and compression.

Use an aligned or planned interlock pattern without crushing weaker cartons.

At destination, inspect before unpacking. Record crushed corners, punctures, moisture, broken straps or shifted pallets. Open suspect cartons carefully and keep the packaging until the condition of the part is confirmed.

Is bubble wrap enough for a headlamp?

When is a wooden case needed?
